How to Choose the Right Roof Rack for Your Sprinter Van Build
Your Sprinter's roof is some of the most valuable real estate on the whole vehicle. Get it right and you've got a platform for solar, gear, boards, a rooftop tent — and the freedom that comes with all of it. Get it wrong and you're dealing with rust, whistling wind noise, crossbars you can't adjust, and a rack that weighs more than everything on it.
This guide walks you through every decision you'll face when choosing a roof rack for your van build. We'll use the Sprinter as the reference throughout — it's what we build for — but the framework applies to any high-roof cargo van: Transit, ProMaster, Metris, and beyond. Where specs are Sprinter-specific, we'll say so.
1. Material: Aluminum vs. Steel
The most fundamental choice. Here's the honest breakdown:
Steel is strong and cheap to manufacture. It's also heavy and, over time, prone to rust — especially in coastal climates or anywhere you're getting the van wet regularly. A steel rack that starts pitting at the welds means you're repainting, treating, or eventually replacing it.
Aluminum gives up nothing meaningful in strength while saving you 15–25 lbs depending on rack size. More importantly, it doesn't rust. When it takes a beating — saltwater, sand, UV, road debris — it weathers it without corroding. For a daily-use van rack, that matters.
One caveat: the front fairing (the wind deflector at the leading edge of the rack) is worth scrutinizing on its own. A quality build uses thick aluminum for the fairing — not plastic. A plastic fairing, which some racks use to cut costs, won't hold hardware reliably and tends to crack over time. You want something with enough material to drill and mount light bars, pod lights, or other accessories along the front edge.
Bottom line: Go aluminum throughout — rails, crossbars, and fairing. Avoid any rack with a plastic fairing.
2. Weight: The Number Most People Ignore Until It's Too Late
Every pound you add to the roof raises the vehicle's center of gravity. That translates to more body roll in corners, more sway in crosswinds, and a more top-heavy feel when you're off-road or on a mountain pass.
A typical full-size Sprinter rack runs 70–85 lbs depending on wheelbase. Add 200W of solar (roughly 20–25 lbs), a loaded board bag, and decking panels, and you're approaching 150+ lbs on the roof before gear. That's still well within the Sprinter's roof load rating, but it reinforces why you don't want a steel rack adding unnecessary weight before you've stacked anything on it.
3. Crossmember System: Fixed vs. Adjustable T-Slot
This is where racks diverge the most — and where cheap racks reveal themselves.
Fixed crossmembers give you a set number of bars in set positions. If you want to run a MaxAir fan, a rooftop AC, or solar at a specific location, you're working around where the crossbars already are. If they don't line up with your layout, you're stuck.
T-slot crossmembers (specifically 8020 aluminum extrusion) let every bar slide to wherever you need it. Solar panel, fan, Starlink, gear track — it all mounts into the T-track and positions exactly where your build calls for it. Want to run three boards lengthwise with solar up front? Slide the bars. Switching from a fan to an AC? Slide the bars. You're never locked into someone else's decision about where your hardware goes.
The other thing to look for: dual-height mounting.
A flat single-height rack forces you to decide: solar OR boards, not both without awkward stacking. A dual-height crossmember system solves this cleanly. Mount your solar panels on the lower crossbar position — they sit low and generate efficiently. Then mount a second crossbar at the upper position above the panels. Boards, kayaks, and long gear sit on the raised bars and clear the solar underneath. Everything has a place. Nothing stacks awkwardly.
4. Rack Profile and Build Style: Tube vs. Flat, Modular vs. Solid
Beyond material and crossmembers, racks fall into two style axes — and knowing them upfront saves you from buying the wrong thing for your build. This section applies regardless of what van you're building on.
Tube vs. flat profile. Tube-style racks use round or square tube extrusions for the side rails and crossbars. They have a beefy, overlanding look and are common on utility-focused builds. Flat-style racks use a lower-profile extrusion — the rail sits closer to the roof, reducing overall height. That matters if you park in low-clearance garages, use car washes, or just want a cleaner silhouette. Flat-profile racks also tend to cut wind noise more effectively because there's less surface area for air to catch.
Modular vs. solid. A solid rack is one welded piece. It ships assembled, it's stiff, and it's done — the crossbars are in fixed positions, the mounting points are set, and if your build changes two years from now, the rack doesn't change with it. Modular racks are assembled from components: rails, crossmembers, and brackets all bolt together. You can add a bar, swap a bracket, or remove a section without replacing the whole rack. For anyone who expects their setup to evolve — adding solar, switching to an AC unit, going from boards to a rooftop tent — a modular rack pays for itself in flexibility.
Side ladder attachment. If a side ladder is in your plans — now or eventually — it needs to mount to the rack's side rail, not the van body. Before you commit to a rack, confirm it has compatible ladder mounting tabs or the right rail geometry for the ladder you want. A rack without a dedicated ladder mount usually means drilling into the van or building an awkward bracket after the fact. On the Sandbar, the ladder mounts directly to the side rail extrusion, so there's no drilling into the van body required.
The short version: if you're building a van for long-term use and expect your gear and systems to change over time, a low-profile modular rack with ladder compatibility gives you the most room to grow. 5. Know What You're Putting Up There
Your gear plan should drive your rack choice. Run through this checklist before you buy:
Solar panels — If you're going solar (and you should be), you need crossbars that align with your panel dimensions, or a T-slot system that makes alignment irrelevant. The Renogy 175W panel we run on our own builds is 27.5" wide — two panels side by side span the full 55" rack width cleanly, and each one sits right in front of the MaxAir fan without blocking it. Make sure whatever panel you choose fits the rack's internal width, and confirm crossmember positions can be adjusted to clear your fan cutout.
Surfboards, kayaks, skis, or longboards — Long gear typically needs to ride above everything else. This is where dual-height crossbars earn their keep: set one bar low under the gear, another high as the contact point, and your boards sit properly without resting on solar panels.
MaxAir fans and rooftop AC units — Both require crossbars that avoid the fan/AC cutout in your roof. Adjustable crossmembers let you position around the fan rather than cutting the fan around the bar.
Starlink dishes — The Gen 3 Starlink dish is compact but still needs a mounting location with clean sky view. A T-slot crossmember lets you position the mount anywhere along the rack without drilling.
Awnings — Most side-mount awnings (Fiamma, Thule, ARB) attach to the side rails of the rack. Make sure the rack you choose has compatible awning mounting points or rails with enough surface area for a bracket.
Lighting — If you're planning a lighting build (light bars, pod lights, amber work lights), the front fairing is your primary mount point. This is the reason you want a solid aluminum fairing — thick enough to drill and tap holes for mounts without backing out.
6. Sizing: Match Your Wheelbase
A Sprinter roof rack isn't one-size-fits-all. The width is fixed (55" across all Sprinter high-roof models), but the length changes with your wheelbase. Buying the wrong length means the rack either overhangs awkwardly or leaves your rear roof uncovered.
The three sizes:

How to check your wheelbase: The wheelbase is usually on a sticker inside the driver's door jamb, or in your vehicle registration. Sprinter 144s are the standard cargo van. 170s are the extended cargo. 170 EXT is the crew/extra-long body.

7. Add Decking Panels: Turn Your Rack into a Platform
A roof rack that's designed for decking panels is a fundamentally different tool than one that isn't. Instead of an open grid you're working around, you get a solid, walkable surface that unlocks:
- Rooftop tent — Most rooftop tents need a flat, solid base. Decking panels provide it.
- Gear loading — Set heavy items on a flat surface instead of balancing them across crossbars.
- Walkable solar — Lay decking panels first, then set walkable solar on top. You get power and a rooftop platform in the same footprint.
- Rooftop lounging — Yes, this is a real use case.
Look for a rack that has a matching panel system rather than trying to retrofit third-party boards. A purpose-built panel system drops into the crossbar grid cleanly and doesn't need extra hardware.
The four panel sizes you'll actually use:
- Panel A (60" × 18") — The main deck panel, runs lengthwise. Three across spans the full rack width. Six panels total gives you a 10-foot continuous deck.
- Panel B (54" × 18") — Runs widthwise, spanning rail to rail. Use it to fill gaps, block off a section beside your fan, or configure around an AC unit.
- Panel C (26" × 18") — Designed to flank a MaxAir fan. One panel on each side of the fan opening gives you clean decking with no awkward gaps or cutouts.
- Panel D (54" × 12.5") — The narrow fill panel. Perfect for the tail end of the rack, around a Starlink dish, or anywhere a full-width panel won't fit.
The ability to mix and match these four sizes means you can configure around your exact fan location, AC position, and solar layout rather than cutting panels or leaving dead space.
8. The Fairing: It Does More Than You Think
The front air deflector (fairing) on a roof rack does three things:

Cuts wind noise. Without a fairing, air gets underneath the front edge of the rack at highway speed and creates a low whistle that gets worse the faster you go. A well-curved fairing eliminates this almost entirely.

Protects the van. The contact point between the fairing and the roof should have trim lock — a rubber or plastic edge strip that cushions contact and prevents paint chipping from any flex or vibration.

Gives you a front mount point. A properly built fairing is thick and strong enough to be drilled and tapped for hardware. Pod lights, light bars, cameras — anything you want along the front edge of the van can be mounted directly to it.
The difference between a plastic fairing and a solid aluminum fairing is not subtle when you're trying to mount a pair of 40" light bars. The aluminum one handles it without drama.


9. Do You Have Factory Roof Rail Channels?
Before you order a roof rack, confirm one thing: does your Sprinter have factory roof rail channels?
Most 2007+ high-roof Sprinters come with recessed channel tracks running lengthwise on both sides of the roof. A channel-mount rack — like the Sandbar — clamps directly into those channels. No drilling, no penetrations, no sealant required.
If your van doesn't have factory channels, you'll need to install aftermarket roof rails first.
The SV Sprinter Roof Rails are the rails we use. Here's how that install works:

- Pop the factory plugs. Mercedes leaves plastic caps in the pre-drilled roof holes from the factory. Pop those out and you'll find the bolt holes already there — no drilling into the roof required.
- Clean the holes. Wipe out any dust or debris with solvent before mounting.
- Apply sealant. Run silicone or butyl tape around each hardware penetration before dropping the rails on. This is what keeps water out.
- Bolt through from the inside. The self-locking nuts tighten on the interior side of the roof panel, using the washers included in the kit.
The ceiling question: Step 4 requires access to the interior of the roof. If your van has no ceiling liner yet, this is straightforward. If you already have a finished ceiling installed that you can't remove, you have two options:
- Plus nuts or rivnuts can be installed from the outside without interior access, but they don't compress the roof panel the same way and carry a higher risk of the roof leaking over time if the sealant fails.
- Remove the ceiling panel around the rail bolt locations if at all possible. It's more work upfront but it's the right way to do it.
Our recommendation: if you're planning a roof rack at any point in your build, install the rails before the ceiling goes in. It adds maybe an hour and eliminates a potential headache.
10. Install: No-Drill Rack Once Rails Are In
Once your factory channels or aftermarket rails are confirmed, the Sandbar rack itself goes on without any drilling into the van. The rail bracket system clamps into the channels, the side rails and crossmembers bolt together on top, and the whole thing comes back off if you ever need to remove it.
Most Sandbar installs take 2–3 hours with a socket wrench or impact driver. No special skills required.
